All of the sharp corners are going to be drilled and most will also be welded over. It should make more sense once you see it finished I'm definitely not super experienced with structural stuff but I don't see it being much of an issue. I ran a quick FEA on it compared to the stock frame in Solidworks, and the peak stress on the notch was significantly lower than the area on the stock frame where it transitions from boxed to c-channel (well, at least the way I modeled it. Which is as accurate as I could get it without going insane.).

Steel is A36.

I figured you did your due diligence, just programmed to harass mechanicals at every given opportunity. Mostly due to my hostile work environment being the only structural surrounded by mechanicals. :cheers:
