Ok, another update. After thinking that our brake master rebuild kit was containing way too many pieces, we started REALLY digging into the IPB. There are two seals that used to be made as one piece. So first thing after bacon, egg, tomato sandwiches in the morning, we are going to tackle this again.

And before anyone says: Silly, you should have known that. These seals were 41 years old and in shreds when we first rebuilt this. There was really no way to know. And the "green bible" only has original parts.

Ok, so we pulled everything out today, AGAIN. Put it all back together and bled system. THE SAME AS BEFORE. Then we had a friend come over just for a different set of ideas/eyes on the PITA.

This is what we discovered: With the reservoir cap off, pump brakes with all bleed screws closed. Fluid level would drop w/ no signs of leakage anywhere. Let it rest for about 30 seconds and the reservoir fills back up. So, now we get to buy a new brake master cylinder instead of just doing the rebuild.

Is this mounted on the firewall or under floor mount?

There should be a check valve in the master. My guess is that it may have failed and is letting air into the system. If you have a underfloor mount, there should also be a residual valve to "aid the check valve". The only other problem would be the piston seal is bad.

We fixed it. There was a crazy bend in the line from the master to the 4 way. So we got new line and bent it to take out the crazy part. Old one kinda made a roof top shape and was trapping air. Works fine now. Pretty much has a whole new brake system.
